    Maximizing Efficiency and Minimizing Risks: An Oview of Current Leakage Inspection Solutions for Beverage Industry

    Product leakage is one of the most critical issues in the beverage industry.

    Not only does it result in half-empty products, but it also affects production, packaging, and customer safety. Leaking containers can clog conveyor systems and machinery, soak cardboard packaging, and even pose a health hazard to consumers.

    Furthermore, leakage can have a significant financial impact on companies, leading to product waste, lost revenue, and damage to reputation. Additionally, leakage not only harms the industry but also the environment by wasting resources.

    To help prevent leakage and protect your business, it is essential to find the right leakage inspection solution. But with various technologies and competitors available, it can be challenging for quality assurance professionals to navigate the options. In this blog post, we will provide a comprehensive overview of the available technologies to help you make an informed decision.

    Let’s examine current technologies for leakage detection and their trade-offs.

    Squeezers — accurate but high in operation costs due to complex mechanics

    With moving belts, motors and pressure on the product, Squeezers are an accurate but expensive solution.

    Don’t get me wrong, Squeezers have plenty of advantages. For example, a physical measurement by pressing on the container, allows for very accurate results even on high speeds (120,000 containers per hour).
    And because of the application of two belts transporting the containers, no additional guiding of the products is necessary.

    However, Squeezers have quite a heavy construction, with its motors, belts and other wear and tear prone parts.
    Pressing on eventually leaking containers pushes liquid from the product out of the bottle, resulting in hygiene issues on the conveyor and the inspection system.
    All together resulting in high maintenance and cleaning expenses. Accompanied by a high first investment and significant space requirements.

    Proximity Sensor — simple and cheap, but not the most accurate

    Proximity Sensor systems determine the internal pressure or vacuum of a container by measuring the concave/convex bulge of the container’s cap or lid. However, as an indirect measurement, the resolution is limited and not as accurate as other solutions.

    To highlight the benefits, Proxi systems are a cheap and simple solution. Especially useful on food cans or bottles with a relatively large and flexible caps.

    When inspecting cans for leakage, there are a few downsides to consider. One is the “memory effect,” which refers to the bulge of the cap or lid not flattening out, even with a decrease in pressure caused by a leak. This is particularly prevalent in beverage cans. Additionally, the measurement is less accurate because it can only be done on the lid, which is the thickest and least flexible part of the can.

    Another downside to Proxi systems is that the inspection can only be done on the top side of the can. As a result, cans may need to be turned again after printing and date inspection, making it difficult to perform both tasks simultaneously.
    Additionally, the pull-ring on cans can interfere with the measurement, depending on the rotation of the can. To ensure accurate inspection, proper product guiding is essential.

    Ultrasonic transducer — as of now the only reliable solution for REF PET bottles

    Ultrasonic transducers are currently the only reliable solution for inspecting leaks in PET bottles. The process works by using ultrasonic vibrations to entice CO2 bound in the product to foam up, increasing the internal pressure and forcing the product out of the container through eventual leaks. After a sufficient amount of time for the product to settle, these leaking containers can then be detected by a following fill level inspection.

    However, this solution has a few downsides. One is that it only works on carbonated drinks and takes quite an amount of time for the product to settle back down to a measurable state before a leak can be detected by an additional fill level inspection.
    To make this inspection reliable, a constant flow of water needs to connect the bottles with the ultrasonic transducer, resulting in additional resource costs.

    The biggest downside, however, is that leaking bottles release a spray of product covering the conveyor, nearby machinery, and neighbouring bottles until they can be detected and removed from production. This results in considerable cleaning efforts for the production line and can lead to unpleasant products reaching the customer.

    Magnetic cap oscillation — state-of-the-art solution, only for a specific application

    An electromagnetic signal is used to oscillate the crown cap, creating a distinctive sound, which then can be recorded by a dedicated microphone and evaluated to detect an intact seal.

    If you are filling beer or CO2 containing soft drinks, this is the solution for you.
    The big advantage here is the precise and reliable measurement. Even the smallest defects on the sealing surface alternates the responding sound in a measurable way.

    The downside is, conditions like the material of the cap can greatly influence the accuracy, that’s the reason these systems are specialized on crown caps. Ambient noise, distance, and electrical interference might also influence the measurement, but can be overcome by proper design and calibration.

    Other than that, this system is an easy retrofit for existing lines, requiring nearly no modification of the line.

    Precise, Fast and Gentle: A Innovative Leakage Inspection for Flexible Containers

    PULSE leakage inspection systems offer a compact and easy-to-integrate solution addressing a wider application without complex measurements or maintenance heavy constructions.

    An innovative way of inspecting the pressure on various flexible containers containing CO2 or LN2, like beverage cans or PET bottles, is provided by the BBULL PULSE. Using a probe to gently tap the container and “feel” the pressure in a fracture of a second, without damaging the container.
    The probe provides detailed analogue data about its acceleration and deceleration behaviour, which can be analysed and processed by the inspection software.

    One of the key features of this leakage inspection system is its analogue pressure measuring method, which measures on the thinnest part of the can, the side wall, resulting in a more accurate measurement. Making it on par with technologies like Squeezers, but with a way smaller impact on the line and way lower maintenance costs. Leading to an excellent cost-benefit ratio.
    The system is available for speeds up to 100,000 containers per hour.

    The small footprint of the PULSE system make it ideal for tight spaces or as a retrofit for existing lines. An installation after the labeller is also an option.

    Another benefit of the PULSE Leakage Inspection System is its minimal maintenance requirements. It has no motor and thus nearly no wearing parts, meaning that maintenance work is kept to a minimum. This ensures that the system runs smoothly and efficiently for a prolonged period of time.

    Overall, the PULSE Leakage Inspection System is an ideal option for quality assurance professionals in the beverage industry who are looking for a reliable, efficient, and gentle way to inspect their containers. With its high-speed capability, minimal disruption to the production processes, and minimal maintenance requirements, the PULSE system is a smart choice for any company looking to improve their operations.



  • The positive and negative about tethered caps

    Tethered bottle caps, also known as “anti-litter caps,” are a simple yet effective solution to the growing issue of litter in the European Union (EU).

    Tethered Caps

    Attached to the neck of the bottle with a small piece of plastic or metal, tethered bottle caps make it more difficult for the cap to be separated from the bottle and discarded. These caps are designed to be reusable and can be easily resealed after opening the bottle.

    Impact on the environment

    The use of tethered bottle caps can help reduce the amount of litter on the streets, in parks, and on beaches. Single-use plastic bottles are a common source of litter in many countries, often resulting in environmental degradation and harm to wildlife. Tethered bottle caps can prevent the ingestion of plastic by birds and marine animals, which is a significant issue that frequently leads to injury or death. 

    Switching to tethered caps helps the environment and keeps our communities clean, but it presents challenges and hurdles for manufacturers.

    EU Countries implementing the use of tethered caps

    Tethered bottle caps promote sustainability and waste reduction. Many EU countries have implemented bans on single-use plastic products, including plastic bottles, in an effort to reduce their environmental impact. Tethered bottle caps provide a way for consumers to continue using plastic bottles without contributing to the litter problem.

    Some EU countries, such as Germany and Belgium, have already implemented the use of tethered bottle caps with positive results. In Belgium, the city of Antwerp introduced tethered bottle caps in public parks and reported a significant reduction in litter within just a few months.

    Despite their benefits, tethered bottle caps are not without drawbacks. Some critics argue that they are not as effective as other litter prevention measures, such as deposit schemes. Others argue that they add an extra cost to the production of plastic bottles, which may be passed on to consumers.

    However, the potential benefits of tethered bottle caps in reducing litter and promoting sustainability in the EU far outweigh the extra costs. Implementing tethered bottle caps in more countries, especially with deposit systems like those in Germany, could help combat litter and protect the environment.

    Technical difficulties

    One of the major difficulties that tethered caps are asymmetrical in structure, which can make it difficult for conventional cap inspection systems to detect damage or improperly applied caps. Traditional visual inspection systems look for consistent gaps, colour contrasts and angles to determine a perfect fit.

    Self leaning algorithms to overcome asymmetry

    To overcome this problem, we think that using self-learning algorithms would be the best approach. These algorithms would allow for high accuracy in detecting damage and miss-applied caps, while also preventing the undesired rejection of good bottles due to misinterpretation of the tethering. By using self-learning algorithms, manufacturers can overcome the challenges of implementing tethered caps and help to reduce litter.

    By creating a database of good and bad images, these systems learn to differentiate OK and not OK caps. With a reasonable number of samples, these systems reach very high levels of accuracy.

    Social Engagement

    A local secondary school recently received a defibrillator, thanks to support from several businesses in the community. Stratec Control-Systems, part of the BBULL Technology Group, was one of the companies that donated money for the life-saving device.

    The defibrillator is an important addition to the school and can save the lives of students, teachers, and visitors in an emergency. The school administration is grateful for the support of Stratec Control-Systems and the other companies that helped to purchase the device.

    Stratec Control-Systems is proud to be an active member of the community and to do its part to improve the safety and well-being of people in the community. She hopes that the defibrillator will never be needed, but she is happy to know that it will be there in case of an emergency.

    Modern Defibrillators

    are easy to use and can even be used by lay people. They consist of two electrodes that are stuck to the patient’s chest. The defibrillator then examines the heart rhythm and determines whether or not a shock is needed. If a shock is needed, the defibrillator delivers an electrical impulse that returns the heart to a normal rhythm. Most modern defibrillators also have voice instructions that guide you through the process step by step. This ensures that the defibrillator can be used quickly and effectively even in stressful situations.

    The System

    The inspection system consist of two inspections units covering the top and the sides of the can.

    Deep-Learning

    With deep learning based classification, it is possible to detect errors visible to the human eye without needing to configure complicated inspection tools.

    Instead, images of OK and not OK objects are collected and used to train a classifier, which will then be able to safely distinguish OK and not OK objects.

    All damage types could be detected successfully ether via top-down is section, or side inspection.

    We therefore have a flexible system for the reliable detection of frequently occurring damage types.

    Which can be scaled according to the requirements of the customer.

    Deformed cans are detectable without deep-learning, sticking out material on the other hand might need the deep-learning algorithm.

    In this case, deep-learning and both inspections systems were needed to detect all occurring defects.


  • Alpha HF Fill Level Inspection

    The BBULL Alpha HF is a reimagined fill level inspection. The utilized high frequency technology, already present within our line-up for decades, has undergone a complete overhaul on its mechanical parts and software evaluation.

    Especially suitable for glass and PET bottles without metal coatings or metallic labels.

    An additional temperature compensation keeps consistent values even with changing surrounding temperatures.

    The optional Foam detector assures the detection of underfilled bottles, even with foaming products.

    One of the Problem of the old HF technologies was the lack of flexibility, that is why we made the measuring jaws adjustable to different bottles shapes. This assures optimal measurements.

    Furthermore, we gave the measuring bridge the alpha concept intelligence and connected it to the Alpha Line for maximal flexibility, scaleability and connectivity.

    But what is the focus of this year’s Drinktec?

    The Multifunctional control concept BBULL ALPHA LINE

    “BBULL Alpha” is an innovative, multifunctional control system for quality assurance in the filling and packaging process of bottles, cans and other food packaging. The system is based on the latest PC technology and offers all current interfaces for integration into a customer’s intranet system. It is therefore optimally prepared for the implementation of the customers’ Industry 4.0 processes and the perfect tool for filler and closure management.

    A wide variety of measuring techniques are available for data acquisition in the process, which can be installed as a single or multifunctional system depending on the requirements and the task at hand: “BBULL Alpha” detects underfilling or overfilling, missing, incorrect or leaking closures, missing internal pressure or vacuum, missing, incorrect or faulty labelling as well as dating, but also missing containers in the pack.

    Since in more and more beverage and food sectors, the packaging materials glass and can are once again taking centre stage, inspection systems are on show that are used in such lines: The returnable sorting system “BBULL Image DL LG” is used to inspect returnable empties. Self-learning algorithms (“artificial intelligence”) are used, which independently recognize bottle characteristics and assign them to the bottles in the crate.
    “BBULL Image ECI” inspects empty cans for damage or foreign objects before filling, “BBULL VK-X + IR” is a non-contact X-ray inspection of beverage crates, cardboard boxes, trays and shrink packs with an additional thermal imaging camera. Missing or incorrectly placed containers, gross underfilling are detected. The thermal imaging camera checks the glued seams of cartons.
